Transfercase noise

So I limped the trans this morning... sounded like it slipped into neutral and gears were grinding then slammed back into gear and that's what limped it. eased it in to work and parked it and waited about 5 min and the trans was back to normal. Sounds more like something is going on in the T/case because it will not have any issues or make noise in 4wd, but put it in 2wd and feather the gas around 45-50 and it will clunk rattle and roll, and occasionally make a buzzing sound, slip out of gear and back into gear. (gently if I keep my foot out of it this time). no leaks, no pump rub issues, haven't gotten it up on the rack yet to check fluid. Any thoughts?

Yes, yes it does. I have the driveline clunk issue, and I think my slip yoke has been bottoming out on the tcase for some time now and has most likely trashed it. Just curious to see if anyone else has any input. Al's Truck in Lynnwood has a buddy discount reman unit for $1295, but I can find rebuild kits w/ case halfs and chains for $395

I'm trying to remember which transfer case came in those earlier D-Max trucks. Did any have an internal differential?? If so, that's where your problem lies.
Popping in and out of gear under 2WD and light load
4WD is the opposite of light load...Just being in 4WD loads up the case somewhat. Differentials under light or partial load are often searching...spider gears looking for where the least resistance is to apply power. Would seem to point to that sort of thing.

I don't think we ever had one of those viscous coupling transfer cases in our trucks. Shearing of the fluid caused lockup. Depending on the age/viscosity of that fluid could alter the dynamic...

Rebuilding a T-Case is no real big deal. You could easily do that yourself...

I'm really leaning that way. just got to get it on the rack and get it diagnosed before I go throwing good money at bad.

Hey Tate not sure which transfer case you have but this seems to be similar to the problem you describe:

In this there is a post that references a "T-Case saver", the link is broken but here's the right one:

I dunno if that helps but it may be on the right track.....if you have a spare vehicle to drive while you figure it out you might be able to see if its the snap ring only which would be a cheaper fix than full rebuild (assuming nothing else is trashed) if you wanted to go that route...

Good lookin out. talked to a trans shop that I deal with and they basically said the same thing. case saver and a new case half w/ brgs should be all I need. the driveline clunk wipes out the spot that holds the snap ring and lets the shaft in and out of gear, basically like trying to go into 4wd when it's not synched up. I'll report back on findings when I get it sorted out.

Tater, I have a thread of when mine was apart.
Likely something going bad in the t-case.
That kit looks like something I need to look at as well.

I took some pics of it apart when I did the pump rub kit.

And it's dirt simple once the case is off the truck.

Once here it seems very easy to take things off and on.
I didn't take as many as I thought, but it was super easy.
Just make sure you take out the speed sensor before you split the rear housing off.
I just don't want to wind up missing a digit or limb.  I can sometimes get in a hurry to get results.

Yes, I wouldn't go in there without it. the kit I found comes with it too, and I think that's the direction I'm taking.

Just found this. I have no issue but need to do the rub kit still.

I think we have the 263xd tcases. The snap ring kit was not listed for that case, but he has everything else it looks like.

I watched a guy do my pump rub.  It took me longer to drive to his shop than it did for him to fix my pump rub

well update... had to have it towed to the trans shop. (luckily I've worked with the guy since '05 and he's not going to hurt me bad). leaving the grocery store made a very unhappy noise and will no longer go into gear in 2wd, reverse is ok, but slips out with any good pressure. 4wd makes a lot of racket, and I could move the driveline up and down considerably at the output shaft slip yoke. bearing is fried, hopefully not a bunch more carnage besides that but I'm not holding my breath.

How do I know what output spline count is on this thing? 32 spline? I have no access at the moment but have an opportunity to get a free t-case

Pump rub has claimed another victim. mostly metal based mud came out of the transfercase. Lots going on right now, but the problem is solved. I donated the truck to TRN's favorite northwest stealership. They'll probably throw a used case on it, lift it and put some bling on it to sell to some unsuspecting redneck... with the negative equity and need for a reliable form of transportation I wound up in a 2016 chevy Malibu with lower payments, factory warranty intact, and no maintenance issues or higher cost diesel fuel. it was a sad day, but she did what I needed her to do when I needed it. thanks for all the help guys.

injectors are going, rust everywhere, rockers are rotted truck is worth about the cost of the Allison and they gave me $8k for it. tells me they'll lift, cosmetic, minor maint. work and put some chrome on it for Julio at $14k w/ an 8 year payoff 12% loan

I've still got the '04 Yukon, (new trans, t/case pump rub addressed 2 yrs ago) and Dad's Silverado as well as several good friends and neighbors with trucks, but yes, I already miss it.
